These enclosure sizes are generic and were determined without machine inserting in mind. They work for return cards and envelopes for example where only one is inserted at a time.
For hundreds of outbound sets being inserted by hand by our teams, the pieces you want inserted need to be 1/4” narrower than the opening of the enclosing envelope and 1/8” shorter.
For thousands of outbound sets being inserted by machine by our teams, the pieces you want inserted need to be 1/2” narrower than the opening of the enclosing envelope and 1/8” shorter. If the pieces are too large or too thick, hand inserting will be necessary and additional cost may apply if quoted by machine.
